If your iPod 4th Generation 40gb shows a sad face support screen, it's likely the result of a failed hard drive. The hard drive may also need to be replaced if your iPod randomly skips songs or has sync errors.
A good way to tell if your hard drive has gone bad, is by putting the back of the iPod up to your ear on boot-up, and listening to the HDD spin up. A normal drive spins smooth, while a bad drive may click, scratch, or be very noisy. If you have the symptoms of a bad hard drive and can confirm the drive is not spinning smooth, there is a good chance the hard drive needs replacing.
This is a used Toshiba 40gb hard drive. The model is MK4006GAH which is 1 of 2 drives used in the iPod 4th Generation 40gb. The other model is MK4004GAH. Both drives are fully compatible, however, the MK4006GAH has slightly better performance.

Upgrading to the 60gb hard drive is an option.
Downgrading to the 20gb or 30gb hard drives is an option, however, these are thinner single-platter drives so the excess space will need to be filled (i.e. cotton pads) to prevent the hard drive from moving around inside the iPod.
